I'm thinking about renting tools (Kragen Auto Parts has a rent-a-tool service). How 'bout it? Thinking I should rent a Dremel and go at it real slow, make sure I don't mess up again.

A word of advice: Drill a smaller hole in the center, where the hole saw is going to go FIRST so that the hole saw doesn't move around and get off center.

Also, I'm not sure how to cut rounded edges with a Dremel. how do you?

Making round cuts with a dremel outfitted with a cutoff wheel is indeed a somewhat tricky endeavor and equally as tricky to try and explain (basically you just go REALLY SLOW). You're probably better off just getting a half-round file with finer teeth for metal (vs the ones with larger teeth better suited for wood) and just go to town on the holes. It will take you a while, but since it is such a slow process you can get it exactly the way you want it (hopefully) without messing up.

So you're saying I should stay at it for a long time with a half-round file? Is it really better than a Dremel or tin snips?

EDIT: Biked down to Ace, got a half-round metal file. It's gonna be awhile.

It's better than tin snips for sure. I think a Dremel is alot better, but that's only becuase I've used one quite a bit in the past, and if it's your first crack at using one, I'd have to agree that the 1/2-round file is the way to go. You didn't ruin your case Yellow, just have patience and don't rush, you'll be just fine.

HAHA, yeah. Just put on some good tunes, sit back, relax, and just take your time filing the holes out bigger. It shouldn't be too bad with the aluminum though, it's relatively soft compared to steel (which would take forever and I would recommend the dremel in that case).
